Zebra ZT230 troubleshooting guide: errors, faults and fixes

Request a repair Printable versionPDF · 427 KB

Phone support, repair and express exchange by TIMCOD technicians. The request form is in French.

In brief. The Zebra ZT230 is an industrial thermal transfer or direct thermal label printer. The causes most often cited by Zebra are simple: incorrectly loaded ribbon or media, an incorrectly positioned sensor, a printer not calibrated after a change of consumables, or a darkness setting that is too high. This guide sets out, message by message, the cause and the resolution steps described in the Zebra user guide. Click a question to open its entry.

  • A message is displayed (Ribbon Out, Media Out, Head Open…): find it in the lookup table and open the matching entry.
  • No message, but the print is poor (skipped or shifted labels, wrinkled ribbon, faded print): see the calibration, ribbon and labels and print quality sections.
  • The problem keeps coming back: the preventive maintenance section explains how it reduces this type of fault.

Zebra ZT230 error messages: causes and solutions

Ten error messages are documented by the Zebra guide. For each one: the short answer, the cause, the steps to follow and, where the guide provides for it, the point at which you need to hand over to a technician.

Why does my Zebra ZT230 show “HEAD OPEN” when the printhead is closed?

Message: Head Open – Close Head · Lights: STATUS solid red, PAUSE solid yellow.

Short answer: The printhead is not fully closed, or the head open sensor is no longer working properly. Close the printhead fully; if the message persists while the printhead is closed, the Zebra guide says to call a technician to replace the sensor.

Likely cause

Zebra gives two causes: a printhead that is not fully closed, or a head open sensor that is not working properly.

What to do

  1. Open the printhead lever fully, then close it until it locks.
  2. If the message persists while the printhead is properly closed, the head open sensor is at fault.

When to call a technician: if the error persists with the printhead closed, Zebra says to call a technician to replace the head open sensor.

Why does my Zebra ZT230 show “MEDIA OUT” when labels are loaded?

Message: Media Out (often searched for as “Paper Out”) · Lights: STATUS and SUPPLIES red.

Short answer: The media is not loaded or is loaded incorrectly, or the media sensor is misaligned. Reload the media, check the position of the media sensor, then calibrate the printer.

Likely cause

Zebra cites media that is not loaded or is loaded incorrectly, and a misaligned media sensor: the printer then does not detect the labels in place.

What to do

  1. Reload the media correctly.
  2. Check the position of the media sensor.
  3. Calibrate the printer (see the calibration procedure).

Source: Error Message Lookup (opens in a new window) – Zebra ZT200 Series guide (official documentation).

Why does my Zebra ZT230 show “RIBBON OUT” when the ribbon is installed?

Message: Ribbon Out

Short answer: In thermal transfer mode, the printer has not detected the ribbon, or it has not been calibrated for the label and ribbon being used. Reload the ribbon and calibrate; if the ribbon is still not detected, print a sensor profile and adjust the “ribbon out” threshold. If your labels are direct thermal, switch the printer to Direct Thermal mode.

Likely cause

According to Zebra, the ribbon is not detected even though it is correctly loaded, or “the printer has not been calibrated for the label and ribbon being used”. With direct thermal media, a printer set to thermal transfer expects a ribbon.

What to do

  1. Check the print mode: set Direct Thermal if your labels are heat-sensitive (no ribbon).
  2. In thermal transfer, reload the ribbon correctly, then calibrate the printer.
  3. If the ribbon is loaded but still not detected: print a sensor profile and adjust the “ribbon out” threshold.

Sources: Error Message Lookup (opens in a new window) · Ribbon Problems (opens in a new window) – Zebra ZT200 Series guide (official documentation).

What does “WARNING RIBBON IN” mean on a Zebra ZT230 and how do I clear it?

Message: Warning: Ribbon In · Lights: STATUS yellow, SUPPLIES flashing yellow.

Short answer: A ribbon is loaded while the printer is set to direct thermal mode. Remove the ribbon if your labels are heat-sensitive, or switch the printer to Thermal Transfer mode if they require a ribbon.

Likely cause

The Zebra guide states that the ribbon is loaded but the printer is set for direct thermal, a mode that does not use a ribbon.

What to do

  1. Identify your labels: direct thermal (no ribbon) or thermal transfer (with ribbon).
  2. Labels for direct thermal: remove the ribbon. Labels for thermal transfer: set the printer to Thermal Transfer mode.

Why does my Zebra ZT230 stop with “PRINTHEAD OVERTEMP” (printhead too hot)?

Message: Printhead Overtemp – Printing Halted · Light: STATUS solid yellow.

Short answer: The printhead is overheating. Let it cool down: printing resumes automatically. If the problem recurs, Zebra advises moving the printer or reducing the print speed.

Likely cause

The printhead has exceeded its operating temperature (Zebra guide).

What to do

  1. Let the printer cool down; printing resumes by itself.
  2. If the message comes back, move the printer or reduce the print speed.

Source: Error Message Lookup (opens in a new window) – Zebra ZT200 Series guide (official documentation).

Why does my Zebra ZT230 show “HEAD COLD” and stop printing?

Message: Head Cold – Printing Halted · Light: STATUS flashing yellow.

Short answer: The printhead temperature is approaching its lower operating limit: continue printing or move the printer to a warmer place. The message can also come from an incorrectly connected printhead data cable or a faulty thermistor; Zebra then says to call a technician.

Likely cause

Zebra cites a printhead that is too cold, but also an incorrectly connected printhead data cable or a faulty printhead thermistor.

What to do

  1. Continue printing.
  2. If the alert persists, move the printer to a warmer place.
  3. If the alert still persists, the cause is the printhead cable or the thermistor: see the Thermistor Fault entry.

When to call a technician: to reconnect the printhead cable correctly or replace the printhead (faulty thermistor), Zebra says to call a technician.

Source: Error Message Lookup (opens in a new window) – Zebra ZT200 Series guide (official documentation).

How do I fix the “THERMISTOR FAULT” error on a Zebra ZT230?

Message: Thermistor Fault · Lights: STATUS yellow, messages scrolling on the display.

Short answer: The printhead data cable is incorrectly connected, or the printhead thermistor is faulty. In both cases, Zebra recommends calling in a technician to reconnect the printhead correctly or replace it.

Likely cause

Two causes documented by Zebra: an incorrectly connected printhead data cable, or a faulty printhead thermistor.

What to do

  1. The Zebra guide does not describe any action you can carry out yourself for this message.
  2. Have a technician reconnect the printhead cable or replace the printhead.

How do I fix the “CUT ERROR” on a Zebra ZT230 fitted with a cutter?

Message: Cut Error (cutter option)

Short answer: The cutter blade is in the media path. Switch off and unplug the printer, then inspect and clean the cutter module, without touching the blade with your fingers.

Likely cause

The cutter blade is in the media path (Zebra guide).

Caution: The Zebra guide warns: “The cutter blade is sharp. Do not touch or rub the blade with your fingers.”

What to do

  1. Switch off the printer and unplug it.
  2. Inspect the cutter module and clean it if necessary.

No Zebra page consulted deals with a peeler (peel-off) problem specific to the ZT230.

Calibration problems: my Zebra ZT230 is skipping labels or not detecting them

Zebra recommends calibrating the sensors after any change in media or ribbon size or type, and whenever the printer skips labels or the image drifts.

Why is my Zebra ZT230 skipping labels and how do I calibrate it?

Symptoms: skipped labels, image drifting, blank labels before or after printing, non-continuous labels treated as continuous media.

Short answer: The printer is no longer calibrated for the media and ribbon installed. Run the manual sensor calibration: hold PAUSE + CANCEL for 2 seconds (or, on the ZT230, the TOOLS > SENSORS > START menu), then follow the procedure below.

Likely cause

Zebra recommends calibration after a change in ribbon or media size or type, or whenever the printer skips labels, the printed image drifts, or non-continuous labels are treated as continuous.

Official manual calibration procedure

  1. Hold PAUSE + CANCEL for 2 seconds, or go to the SENSORS menu (under TOOLS) and select START.
  2. Open the printhead and pull out about 20 cm (8 in) of media; leave only the liner, with no label, between the sensors.
  3. Remove the ribbon, close the printhead and press PAUSE.
  4. Wait for the SUPPLIES light to stop flashing.
  5. Put a label back under the sensors and reload the ribbon, close the printhead, then press PAUSE.
  6. Press FEED: a single label should advance each time you press it.

Clean the sensor and the platen roller if necessary.

How do I print a sensor profile on a Zebra ZT230 to diagnose label detection?

Use it when the printer has trouble detecting the gaps between labels, mistakes pre-printed areas for gaps, or does not detect the ribbon.

Short answer: The sensor profile is the diagnostic printout that Zebra indicates for three problems: gaps between labels poorly detected, pre-printed areas taken for gaps, ribbon not detected. On the ZT230, print it from the SENSORS menu by selecting PRINT, or send the ZPL command ~JG.

Likely cause

Zebra provides the sensor profile for when the printer has trouble detecting the gaps between labels, wrongly identifies pre-printed areas as gaps, or does not detect the ribbon.

Three documented methods

  1. At power-up, hold the button combination given in the guide until the first light goes out.
  2. Or send the ZPL command ~JG to the printer.
  3. Or, on the ZT230 only, go to the SENSORS menu and select PRINT.

If the ribbon is not detected, then adjust the “ribbon out” threshold (see the Ribbon Out entry).

Ribbon and label feed problems on the Zebra ZT230

Ribbon wrinkling, breaking or not advancing, labels drifting: the causes documented by Zebra are loading, ribbon tension, darkness, printhead pressure and the media guide setting.

Why is the ribbon wrinkling on my Zebra ZT230?

Symptom: creases visible on the printout.

Short answer: According to the Zebra guide, there are three causes: incorrectly loaded ribbon, incorrect burn temperature (darkness), or incorrect or uneven printhead pressure. Reload the ribbon, set the darkness to the lowest level that gives good quality, and set the printhead pressure to the minimum needed.

What to do

  1. Reload the ribbon correctly.
  2. Set the darkness to the lowest level that gives good print quality; consider a FEED self-test.
  3. Set the printhead pressure to the minimum needed for good printing (uneven pressure is also a cause).

Source: Ribbon Problems (opens in a new window) – Zebra ZT200 Series guide (official documentation).

Why does the ribbon on my Zebra ZT230 break or melt during printing?

Short answer: The darkness setting is too high, or the ribbon is coated on the wrong side and cannot be used on this printer. Reduce the darkness, clean the printhead thoroughly, and check which side the ribbon is coated on.

What to do

  1. Reduce the darkness setting and clean the printhead thoroughly.
  2. Check that the ribbon is coated on the correct side; if not, replace it with a correctly coated ribbon.

Source: Ribbon Problems (opens in a new window) – Zebra ZT200 Series guide (official documentation).

Why does the ribbon on my Zebra ZT230 slip or not advance?

Short answer: The ribbon tension is set incorrectly. Adjust the tension on the ribbon spindles. If the printer does not detect the end of the ribbon, check the loading and calibrate.

What to do

  1. Adjust the ribbon tension on the spindles.
  2. If the end of the ribbon is not detected, check the ribbon loading and calibrate the printer.

Source: Ribbon Problems (opens in a new window) – Zebra ZT200 Series guide (official documentation).

Why do the labels on my Zebra ZT230 drift sideways or jam?

Symptoms: labels that “walk” from left to right, wrinkle, jam or feed irregularly.

Short answer: The media is misaligned, or a printer component is incorrectly installed. Adjust the media guide; if that is not enough, Zebra refers you to a technician.

What to do

  1. Adjust the media guide against the edge of the labels.
  2. If the labels still drift, a component is incorrectly installed.

When to call a technician: if adjusting the media guide is not enough, Zebra says to contact a technician.

Several of these faults involve the ribbon or labels used. TIMCOD, Zebra reseller, supplies labels, thermal transfer ribbons and printheads for thermal printers (pages in French).

Print quality problems on the Zebra ZT230

Faded print or unreadable barcodes: the Zebra guide describes cleaning the printhead and the platen roller.

Why is my Zebra ZT230 printing faded or with unreadable barcodes?

Symptoms: faded, grainy or uneven print, barcodes that will not scan.

Short answer: Start by cleaning the printhead and the platen roller using the Zebra procedure: a swab from the maintenance kit or a swab moistened with 99.7% isopropyl alcohol, wiped along the brown strip of the printhead from end to end, then over the platen roller.

Official printhead and platen roller cleaning procedure

  1. Let the printhead cool down (risk of burns) and remove jewellery and metal objects.
  2. Use a swab from the Zebra maintenance kit, or a clean swab moistened with 99.7% isopropyl alcohol.
  3. Wipe the brown strip of the printhead from end to end.
  4. Clean the platen roller while rotating it.

Frequency: the Zebra guide refers to its cleaning frequency table. Cleaning kits and consumables are available from TIMCOD (see See also).

Connection problems: my Zebra ZT230 does not respond when I send a label

The DATA light is your first clue: if it does not flash, the communication settings are at fault; if it flashes without printing, the printer is receiving data that it does not recognise.

Why does my Zebra ZT230 not respond when I send a label?

Symptom: the format is sent but nothing happens (the DATA light does not flash), or DATA flashes without printing.

Short answer: If the DATA light does not flash, the communication settings are incorrect (driver, serial port, cable, handshake). If DATA flashes without printing, the printer's prefix and delimiter characters do not match those of the format, or the data sent is incorrect.

What to do

  1. DATA does not flash: check the communication settings of the driver or software, the serial port configuration, the use of a suitable null modem cable and the handshake protocol.
  2. DATA flashes without printing: check the prefix and delimiter characters set in the printer and the content of the format sent.

No Zebra page consulted documents a Wi-Fi or Bluetooth problem specific to the ZT230.

Source: Communications Problems (opens in a new window) – Zebra ZT200 Series guide (official documentation).

Why does my Zebra ZT230 on a serial connection print a few labels and then distort the image?

Symptom: after a few correct labels, the printer skips, shifts or distorts the image (serial connection only).

Short answer: The serial communication settings are incorrect. Flow control must be identical on the host and on the printer, and the cable length must comply with the specifications.

What to do

  1. Check that flow control is set the same way on the host and on the printer.
  2. Check the length of the serial cable against the specifications.
  3. Review the communication configuration of the driver or software.
